HGV DPF regeneration and blockages: warning stages, forced regens, cleaning and replacement

Soot burns off, ash does not. Understand the three kinds of regeneration, the warning ladder on the dash, and how to keep a filter out of the workshop.

The diesel particulate filter is a wall-flow ceramic honeycomb that traps soot from the exhaust and periodically burns it off. It works well on trucks that run hot and long, and badly on trucks that idle, crawl and do short runs. Most DPF problems in UK fleets are not filter failures but regeneration failures, and most of those are predictable.

How does DPF regeneration work?

There are three kinds.

Passive regeneration happens continuously when the exhaust is hot enough, typically on a motorway or long A-road run, and on Euro VI vehicles is helped by nitrogen dioxide from the upstream oxidation catalyst, which oxidises soot at lower temperatures than oxygen alone. The driver never sees it.

Active regeneration is triggered by the engine control unit when the soot load estimate or the measured back-pressure reaches a threshold. The engine injects extra fuel late in the cycle, or into the exhaust, to raise the temperature in the filter high enough to burn the soot. On most trucks it takes twenty to forty minutes of continued driving and the driver may notice higher idle, a fan running or a hot smell. If the journey ends before it completes, the regeneration is interrupted and the soot stays.

Parked or manual regeneration is started by the driver from a dashboard switch, or by a technician with a diagnostic tool, with the vehicle stationary and the engine running at raised speed. It is used when active regeneration has been interrupted too many times, or when the duty cycle never allows one.

Soot is what regeneration removes. Ash, which comes from the additives in engine oil and from any oil burnt past the rings or turbo seals, is inorganic and cannot be burnt. It accumulates slowly and is the reason a filter eventually needs cleaning off the vehicle or replacing.

What do the DPF warning stages mean?

Manufacturers use different words but the ladder is broadly the same.

The critical point is that once soot loading is very high the control unit will refuse to regenerate, because burning that much soot at once can crack the substrate. That is why acting at the first stage is cheap and acting at the third is not.

Why do trucks keep blocking their DPF?

  • Duty cycle. Urban multi-drop, refuse, construction and municipal work rarely reach passive regeneration temperature, and active regenerations are interrupted by the next stop.
  • Interrupted regenerations. Switching off mid-regen, either at the end of a shift or because the driver did not know it was happening.
  • Upstream engine faults. A sticking EGR valve, a worn injector, a boost leak or a faulty air-mass sensor raises soot output far beyond what the filter was designed to handle.
  • Oil. The wrong oil grade, or high oil consumption, increases ash and can poison the catalyst coating. Euro VI engines need low-ash oil to the manufacturer's specification.
  • Fuel dilution. Repeated active regenerations wash fuel into the sump; oil level rises and the engine can run on its own oil in extreme cases. Check the level after a spell of frequent regenerations.
  • Sensor faults. A drifting differential pressure sensor or a blocked sensor pipe tells the control unit the filter is full or empty when it is not.
  • Cold weather. Longer warm-up, more idling and more short runs in winter push borderline vehicles over the edge.

When is a forced regeneration a bad idea?

A technician's forced regeneration takes the exhaust to very high temperatures for up to an hour. It should not be attempted when the vehicle has fault codes that need resolving first, when oil level is high or the oil is diluted, when the filter is so overloaded that the control unit inhibits it, or when the vehicle is parked near anything combustible, including dry grass, other vehicles or a loading bay. The exhaust outlet and the underside get hot enough to start a fire. It also does nothing for ash.

Cleaning or replacement?

Off-vehicle cleaning uses thermal and pneumatic or aqueous processes to remove ash and stubborn soot, and reputable cleaners test flow before and after. For a truck filter, cleaning typically costs a few hundred pounds plus removal and refitting, and it restores most of the original capacity if the substrate is not cracked or melted. Replacement with a genuine filter is usually several thousand pounds for a Euro VI truck, so cleaning is normally tried first unless the filter has failed structurally. Ask for the before-and-after flow figures and check the ash-loading counter is reset by the technician afterwards, because the control unit schedules service on it.

Removing a diesel particulate filter, hollowing it out or fitting software to bypass it is an offence under the Road Vehicles (Construction and Use) Regulations, because the vehicle no longer meets the emissions standard it was approved to. The vehicle fails its annual test if the filter has been removed or tampered with, DVSA examiners look for it at roadside checks, and operators can lose their repute at public inquiry. The Clean Air Zone charges in cities such as Birmingham, Bristol, Sheffield and Greater Manchester are also based on the vehicle's approved emissions standard, which a deleted vehicle no longer meets in fact. How to keep a DPF healthy

Match vehicles to duty cycles where you can; give urban trucks a regular sustained run; brief drivers on what the lamp means and to let active regenerations finish; use the specified low-ash oil and check consumption; investigate frequent regenerations as an engine fault, not a filter fault; and log the ash counter so cleaning is planned rather than forced by a derate on the road.

Make, model, year and engine; the exact warning and stage; how many regenerations recently and whether they completed; the duty cycle; any recent engine work; oil level and grade; and any codes you have. A provider with the manufacturer's diagnostic tool can read the soot and ash counters and tell you whether a forced regeneration, a clean or a fault-finding session is the right next step.
